Armour That Actually Fits a Full Chest

The Problem With Standard Armour Patterns

Most foam armour patterns — including commercial patterns and tutorials online — are drafted flat or with minimal bust shaping. On a larger bust, a flat breastplate sits away from the body at the chest, creating a gap between the armour and the torso that looks structural and unfinished. The armour also tends to ride up rather than sitting at the correct position.

Draping Your Own Breastplate Pattern

The most reliable approach is draping directly from your own body using plastic wrap and tape. Wrap the torso area in cling film, then cover with 2-3 layers of packing tape. Once firm, draw the breastplate shape directly on the tape form, cut it off your body, and flatten it carefully — this becomes your pattern, already shaped to your chest.

Working With EVA Foam

EVA foam (the kind used in floor mats) is the most accessible armour material. Heat the foam with a heat gun until pliable — around 160°C — then shape it over a rounded form or directly against your body. The foam will hold the shape when cooled. For a pronounced bust shelf, shape over a rounded form of similar diameter to your bust.

Worbla for Detailed Pieces

Worbla is a thermoplastic that can be shaped over foam cores for detailed armour pieces. It activates at lower temperatures than EVA foam and can be moulded more precisely. Always shape Worbla warm and hold the shape until fully cooled. For breastplates, create the foam base first with the correct bust shelf, then cover with Worbla for the surface finish.

Finishing and Attachment

Armour pieces need secure attachment to the undergarment or costume base. Chicago screws, D-rings, and ribbon ties give adjustable, secure attachment. Never rely on double-sided tape for armour pieces worn all day — use sewn attachment points instead.
