Choosing the Right Filament
PLA is the easiest material to print reliably and is perfectly suitable for most static display props, but it's brittle under stress — avoid it for anything worn on the body that will flex or take impacts. PETG offers meaningfully better durability and slight flexibility for worn pieces, at the cost of being somewhat trickier to print cleanly.
Print Settings That Reduce Finishing Work
A higher layer height prints faster but leaves more visible ridging that needs sanding; for large cosplay pieces, a moderate layer height (around 0.2mm) is usually the best time-versus-finishing tradeoff rather than chasing the finest possible resolution, which dramatically increases print time for a benefit that gets sanded away anyway.
Post-Processing for a Smooth, Paintable Surface
3D printed layer lines telegraph through paint unless properly filled — a sandable primer filler (or a dedicated 3D print filler primer) applied in several light coats, sanded between each, gives the smooth surface needed for the paint to read as solid material rather than obviously printed plastic.
Sizing and Splitting Large Pieces
Most consumer 3D printers have a build volume too small for a full armor piece in one print, so large props need to be split into sections and joined afterward — plan the split lines along natural seams in the design where possible, since a visible join is far less noticeable when it follows an edge the eye already expects to see.
