Matching Fabric Weight to Costume Structure

Structured pieces (bodices, armor bases, tailored jackets) need a fabric with body and stability — cotton twill, canvas, or a structured suiting fabric — rather than a soft drapey fabric that won't hold a crisp seam or support boning channels. Flowing pieces (capes, skirts, robes) can use lighter fabric that would be entirely wrong for a fitted bodice, so it's worth thinking about each costume piece separately rather than choosing one fabric for the whole build.

Stretch Percentage and Why It Matters

Stretch fabrics are described by their stretch percentage in each direction — two-way stretch moves in one axis, four-way stretch moves in both width and length. For fitted bodysuits and battle-suit-style costumes, four-way stretch with good recovery (returning to its original shape after stretching, rather than staying stretched out) is worth the extra cost, since a fabric with poor recovery will look baggy within a few wears.

Choosing Fabric for a Full Bust Specifically

Fabric with too much stretch can actually work against a full bust adjustment, since it may compress the bust rather than accommodating it, creating an unflattering flattened look. A moderate-stretch fabric combined with proper seam shaping (rather than relying entirely on stretch to do the fitting work) generally gives a more accurate, better-supported silhouette for a full-busted figure.

Testing Fabric Before Committing to Yardage

Always buy a small swatch or quarter-yard before purchasing full yardage for an expensive or hard-to-source fabric, and test how it drapes, how it takes paint or dye if needed, and how it behaves under your machine's tension settings. This is a small upfront cost that avoids the much bigger cost of discovering a fabric doesn't work for the project after buying enough for the whole costume.
