Patterning From Your Own Measurements

Start any foam breastplate or bodice piece from your actual torso measurements rather than a generic template sized for an average or flat-chested reference body. Pattern the piece in cheap craft foam or even paper first and do a full test fitting before cutting into your final EVA foam — foam is far less forgiving of fitting mistakes than fabric, and a wrong cut can mean redoing an entire panel rather than just letting out a seam.

Shaping Foam to Follow a Full Bust

Heat-shaping foam over a full bust requires more patience than over a flatter torso, since you're working with more curvature across a larger surface area. Work in smaller sections with a heat gun on a low-to-medium setting, checking the fit against your body (or a properly padded dress form matching your measurements) frequently rather than shaping the whole piece at once and hoping it matches.

Building in Support and Ventilation

A foam bodice or breastplate needs its own internal harness or strapping to distribute weight through the shoulders and torso — don't rely on the foam resting directly against soft tissue for support, which becomes uncomfortable quickly over a full day. Consider adding small ventilation gaps or a breathable lining at contact points, since foam doesn't breathe and can trap heat and moisture against the skin during a long convention day.

Finishing for a Smooth, Wearable Result

Sand foam seams and edges before sealing to avoid sharp or rough edges against skin, particularly at the underarm and bust-line contact points where a full-bust foam piece sits closest to the body. A flexible sealant coat, rather than a rigid one, at these contact points helps the piece move with you instead of digging in at the edges during normal convention-day movement.
