Foam padding is the most accessible route to dramatic body shaping in cosplay. From simple EVA foam inserts to complex carved upholstery foam structures, foam gives cosplayers the ability to build any silhouette — large breasts, exaggerated hips, padded butts, and fantastical alien body shapes — without expensive silicone or professional FX equipment.
Choosing the Right Foam for Body Padding
Not all foam is equal for costume padding. EVA foam (the same material as craft foam mats) is dense, carve-able, heat-shapeable, and durable — ideal for structured shapes that need to hold their form under compression. Its main limitation is rigidity: EVA doesn't compress and reform like soft foam, so it can feel hard against the body for long wear periods.
Upholstery foam (polyurethane open-cell foam) is softer, lighter, and more comfortable against the body. It carves well with an electric carving knife or band saw, shapes with heat (a heat gun softens it enough to form curves), and compresses under fabric to create a natural-looking profile. Density ratings of 1.8–2.5 lb/cubic foot are the sweet spot for bust padding: firm enough to hold shape, soft enough to move naturally.
Memory foam (viscoelastic foam) is the premium option for comfort. It responds to body heat and conforms to the body over time, distributing pressure across its surface. For breast padding applications, memory foam creates an exceptionally natural-looking result because it deforms under fabric the same way natural tissue does. The tradeoff is weight and cost.

Carving & Shaping Foam Breast Forms
Start with a block of upholstery foam larger than your target shape. Use a paper template of the desired breast silhouette — front view and side view — to guide your cuts. An electric carving knife makes the rough cuts; a sanding drum on a rotary tool or a rasp shapes the curves. Work in stages: rough shape first, refine second, final surface smoothing last.
Heat shaping is the key technique for creating realistic teardrop breast shapes from foam. Use a heat gun (not direct flame) to warm the foam surface until slightly tacky, then press it against a curved form — a large ball, a bowl, your own hand — and hold until it cools. The foam retains this curve permanently. This heat-forming technique allows you to create natural-looking projection and drape that flat-cut foam can't achieve.
The secret to realistic foam padding is surface texture. A smooth foam surface reads as artificial under fabric. Roughing the surface slightly with sandpaper creates micro-texture that moves more naturally.

Integrating Foam Padding Into Costumes
Foam padding is most effective when built directly into the costume lining rather than worn as a separate layer. Create a pocket in the bodice lining large enough to hold the foam form with a half-inch of ease on all sides. The pocket should be positioned so the foam sits exactly where you want the apex of the bust, with the curved base against the ribcage.
Use a knit or stretch fabric for the pocket — this allows the foam to compress slightly under the outer fabric and creates a more natural profile. Avoid rigid woven fabrics for pockets as they prevent the foam from responding to movement.
For under-bust support, pair foam padding with a built-in bra underwire or structured boning. The foam provides shape and volume; the underwire or boning provides lift. Without lift support, large foam forms will sag toward the waist during extended wear, distorting the silhouette.
